Heart Aerospace's Electric Plane Takes First Flight

Heart Aerospace has successfully launched the largest electric airplane to date, a significant step forward for sustainable aviation. This aircraft boasts a 100-foot wingspan and a takeoff weight of 25,000 pounds. The electricity cost for its takeoff was remarkably low, at just $5.

This achievement marks the first clean-sheet airliner introduced in the US in 18 years, signaling a new era in aircraft design and propulsion.

CEO Anders Forslund initiated the project seven years ago, starting with a small 3D-printed model presented at Y Combinator. This humble beginning has now culminated in a full-scale aircraft with a 100-foot wingspan, currently undergoing taxi testing on the runway.

Electric motors offer a stark contrast to jet engines in terms of mechanical complexity and operational wear. While a jet engine comprises thousands of parts and operates at temperatures hot enough to melt metal, an electric motor typically has only one moving part.

This fundamental difference eliminates combustion and fluid wear, leading to significantly lower maintenance requirements and a longer operational lifespan. Additionally, electric motors provide a constant torque profile, enabling near-silent operation.

The aircraft's energy is stored in eight battery packs, distributed across the floor of the fuselage, providing power equivalent to roughly four Teslas. This configuration is crucial for supporting regional flight operations.

The complexity of building a jet engine remains constant regardless of the aircraft's seating capacity, meaning a 30-seater requires the same intricate engineering as a 70-seater. Heart Aerospace's strategy for securing capital has been to tie fundraising efforts to tangible, material milestones, such as the development of physical prototypes. This approach moved beyond initial 3D models to concrete hardware, like a 400 kW electric motor, demonstrating real progress to investors.

An interesting anecdote highlights this strategy's success: United Airlines' engagement with Heart Aerospace originated from an inbound email that was initially found in the company's spam folder.

Heart Aerospace deliberately designed its aircraft to have a conventional appearance, similar to the turboprops they aim to replace, rather than adopting a futuristic aesthetic. The objective is to facilitate market adoption by making the aircraft familiar to operators and passengers.

Bringing component manufacturing in-house allows Heart Aerospace to significantly shorten supply chain lead times, which are typically very long in traditional aerospace. This strategy enables the team to iterate quickly on aerospace parts.

By developing in-house processes for 15 machine components in the actuator, the company can experiment and test designs much faster. This approach scales by the number of technologies developed internally rather than being limited by external supplier dependencies.

Heart Aerospace's pilot plant is specifically designed as one giant test bench, powered by 1.6 megawatts, to facilitate rigorous fault injection testing. This comprehensive testing environment ensures safety even when programming errors or hardware failures occur.

The cockpit design of the aircraft is notably influenced by the minimalism found in Tesla's Model 3, reflecting a modern approach to user interface and operational simplicity.

Heart Aerospace's battery cell lab is dedicated to evaluating various cell manufacturers from China, America, and Korea to determine the optimal battery cell for their aircraft. The goal is to balance critical factors such as flight cycles, safety, and energy density.

Currently, the company is testing batteries at 370 Wh/kg and aims to achieve a capacity of 400 Wh/kg for its first-generation aircraft within a few months, a key threshold for viable electric flight.

Meeting strict aviation safety regulations with battery-only aircraft presents unique challenges, particularly regarding reserve power. Historically, one in every thousand flights requires diversion to another airport.

Such a diversion necessitates 45 minutes of loiter time plus enough power to reach a secondary airport. For battery-only planes, this translates to dedicating two-thirds of their total battery capacity solely to reserves, a significant operational constraint.

Unlike jet fuel, batteries do not lose weight as they drain, which affects aircraft performance. To address this and regulatory reserve requirements, Heart Aerospace is adopting a hybrid system that incorporates simple, inexpensive turboprop engines. This hybrid solution significantly extends the flight range and utility of their aircraft.

Hybrid models allow for 125 miles of pure electric flight and up to 500 miles when utilizing the hybrid system. Although this system adds approximately 20% to the upfront cost of the aircraft, it is not required for most flights while providing crucial range and safety benefits.

Heart Aerospace is strategically positioning itself not in the niche flying taxi market, but in the mainline regional airplane market. While flying taxis typically accommodate only three or four passengers, Heart's aircraft are designed to seat 36 passengers, directly competing with traditional regional airliners.

This focus allows them to leverage existing infrastructure, noting that there are 5,000 available airports in the US that can benefit from their technology, aiming for broader impact and adoption.

Heart Aerospace harbors long-term ambitions to build larger planes, eventually aiming to replace narrow-body airliners such as the Boeing 737 or Airbus A320. These larger aircraft segments currently face significant production backlogs, presenting a substantial market opportunity for electric propulsion.

In the long term, the company plans to reduce the number of cockpit crew and introduce remote pilots, similar to how Waymo operators manage autonomous vehicles. Autonomy is expected to first be implemented in the cargo sector before being integrated into passenger travel, ensuring a gradual and safe transition.
